How to make a cold joint for thick optical fiber

A cold joint for thick optical fiber can be made using a mechanical splice or quick connector, aligning the fibers in a pre-polished ferrule with an index-matching gel, without heat or fusion splicing.

Tools and Materials Needed

Fiber optic quick connectors or mechanical splice kits suitable for thick fibers (up to 3 mm diameter)Fiber strippers and cleaversCleaning tools (lint-free wipes, alcohol)Connector boots or protective sleevesOptional: optical power meter or OTDR for testingStep-by-Step ProcedurePrepare the Fiber Strip the outer jacket and buffer of the fiber carefully using a fiber stripper. Clean the bare fiber thoroughly with alcohol and lint-free wipes to remove any dust or debris. For thick fibers, ensure the stripped length matches the connector specifications.

Cleave the Fiber Use a precision fiber cleaver to cut the fiber end cleanly at the correct angle. A smooth, perpendicular cleave is critical to minimize signal loss. Insert into the Connector or Splice Open the mechanical splice mechanism (usually a V-groove with a wedge clamp).

Slowly insert the prepared fiber into the V-groove until it reaches the pre-polished ferrule. The index-matching gel inside the connector reduces reflection and insertion loss. Lock the Fiber Press the clamping element or gland to secure the fiber in place.

Remove the wedge clip if present to finalize the alignment. Apply Protective Boot Slide the connector boot or protective sleeve over the joint to provide mechanical protection and strain relief. Test the Connection Use an optical power meter or OTDR to verify the splice loss and ensure the joint meets performance requirements.

Typical mechanical splice loss is slightly higher than fusion splicing but acceptable for indoor or short-distance applications.

Precautions

Avoid contamination: keep the work area clean and do not remove dust covers prematurely. Insert fibers slowly to prevent breakage or misalignment. Use proper cleaving tools to ensure a smooth fiber end, especially for thick fibers.

Dispose of fiber scraps safely to prevent injury.

Applications

Mechanical cold joints are ideal for: Field terminations where fusion splicing is impracticalIndoor short-to-medium distance installationsRapid deployment scenarios such as FTTH networks By following these steps and precautions, you can create a reliable cold joint for thick optical fibers that maintains low signal loss and mechanical stability.
